Step Eight in the process of how our 100% recycled paperboard is manufactured: Finishing and Sheeting After passing over the last of our 86 dryers the web of paperboard enters into the Calender Stack Section for finishing. Here the paperboard makes successive passes through highly polished steel rolls. There are controls which enable us to precisely monitor both caliper and sheet profile. In addition we have the ability in this section to coat board with a variety of treatme...nts including starch, wax, and colors. Next, the web enters our Duplex Sheeter where it is slit to width and cut to length. Two fly knives control sheet lengths to within 1/8. Our in-line sheeting operation allows for close scrutiny of all production. Finally the paperboard exits the cutter section via delivery belts and the finished cut to size sheets are carefully piled on pallets and skids per customer requirements. Step Seven in the process of how our 100% recycled paperboard is manufactured: Pressing and Drying The newly formed web of recycled paper pulp passes over both an extractor roll and a Suction Drum where excess water is removed. Next, the web passes through five presses which are incrementally pressurized to facilitate additional water removal. Finally the web passes through the dryer section. Here the sheet comes in direct contact with the surfaces of eighty-six, 48 diame...ter rolls which are heated to a temperature of approximately 320 degrees Fahrenheit. This section is completely hooded to provide a closely monitored environment in order to eliminate and control moisture levels. Upon entering the first dryer the web is approximately 50% moisture by weight and upon exiting the last dryer, it typically contains no more than 5% moisture. Once the web passes through the last of the 86 steam filled dryers, it is ready to be converted into finished sheets. Step Six in the process of how our 100% recycled paperboard is manufactured: Machine Screens and Formation on the Cylinder Board Machine Cleaned and refined pulp is pumped up to the paper machine headbox where it is directed to one of eight pressure screens. Here the pulp is subjected to a final cleaning process as it passes through screen baskets with narrow slots. After screening, the pulp flows to one of eight counter-flow vats. This is where the critical process of web f...ormation occurs. These vats consecutively build-up eight plies of pulp, each bonding to the prior ply, until the wet web achieves the desired thickness for the specific grade of paperboard being manufactured at that time. Papermakers constantly monitor the formation profile and drainage characteristics to ensure the finished paperboard meets our stringent quality specifications. Step Five in the process of how our 100% recycled paperboard is manufactured: Thickening and Refining Screened stock flows to one of three roll type thickeners which remove water from the slurry of pulp. The stock then flows to one of 5 Double-Disc Refiners. These horsepower-intensive machines fibrillate (modify) the fiber to enable better bonding during the formation process of paper making. They also increase both the tensile and burst strength of our finished product. ...The Refined stock is evaluated by one of our automatic Freeness testers. These devices sample and quantify the drainage rate of the recycled stock and feed information back to the mill distributive process system to permit timely adjustments of our refiners. This facilitates the production of consistent furnish for production of our paperboard. Step Four in the process of how our 100% recycled paperboard is manufactured: Pressure Screening After the High Density Cleaner, the 100% recycled paper stock flows to one of two Ultra-V vertical pressure screens. Here, the recycled paper stock is classified and cleaned by a dynamic process. The accepted fiber passes through a screen basket perforated with .024 slots. The rejected material (typically styrofoam and plastic) is too large to pass through the basket and ge...ts directed up and out of a divergent opening where it flows to a secondary screen known as a floatpurger. Step Three in the process of how our 100% recycled paperboard is manufactured: High Density Cleaners The recycled paper pulp is pumped through a series of high density cleaners. These separators remove solids including glass, staples and sand. The separators subject the recycled paper stock to an aggressive centrifugal action which causes the undesirable particles to flow out and down towards a bottom chamber where they collect and are purged. The cleaned stock flows for...ward to the primary pressure screens while the contaminants are dewatered and further recycled. Step Nine in the process of how our 100% recycled paperboard is manufactured: Packaging and Warehouse Next the completed piles of paperboard are brought to our semi-automated conveyor-belt packaging line. ... The following is the progression through the line: 1. Pallet loads are identified by a bar code scanner. 2. Pallets are weighed. 3. Pallets are scanned by one of two High Function Control Metro 4 sheet counters - these devices are accurate to within .5%! We were the first Paper Mill in the United States to employ this technology. 4. Pallets are banded per customer’s specification 5. Pallets are labeled with all pertinent information and stretch wrapped to keep them clean and dry. 6. Pallets will either be stored in our warehouse to be converted or shipped to customers. Our state of the art 30,000 square foot, 40 foot high rack storage facility contains over 4,000 storage cells. All activity here is directed by our computerized warehouse management system which facilitates accurate put-away and retrieval as needed.
